An existing mechanical housing assembly required dimensional correction and structural reinforcement.

The original part suffered from tolerance inconsistencies, stress concentration around mounting points, and material fatigue under repeated use.

Phase 1 — Analysis & Measurement

The existing part was disassembled and measured using calipers and reference tools.

Key findings:

  • Inconsistent wall thickness
  • Weak rib structure
  • Mounting holes misaligned relative to assembly datum
  • Stress points concentrated near fastener zones

The geometry was reconstructed in CAD from scratch rather than modified directly to ensure dimensional clarity.

Phase 2 — Engineering Redesign

The updated design focused on:

  • Corrected tolerances for fit and assembly
  • Reinforced rib geometry
  • Improved wall thickness distribution
  • Filleted internal corners to reduce stress concentration
  • Optimized material usage

Design decisions were informed by real fabrication constraints — not theoretical modeling alone.
