The Challenge

A hardware concept required integration of:

  • Custom electronics
  • Mechanical housing
  • User interaction components
  • Functional testing

The project existed as a technical concept — but lacked:

  • Enclosure design
  • PCB mounting strategy
  • Thermal considerations
  • Cable routing
  • Assembly logic
  • Manufacturing alignment

The objective was to transform the concept into a fully integrated, testable hardware prototype.

Scope of Work

  • System architecture framing
  • Mechanical enclosure design
  • PCB layout coordination
  • Mounting & fastening strategy
  • Cable routing & strain relief
  • Prototype fabrication
  • Functional validation
  • Design for manufacturing

Phase 1 — System Architecture

Before designing parts, the system was mapped:

  • Component relationships
  • Power and signal paths
  • Heat generation zones
  • Mechanical loading points
  • User interaction points

This ensured that mechanical and electronic systems developed together — not separately.

Phase 2 — Mechanical Enclosure Engineering

The enclosure was engineered to:

  • Secure PCB mounting
  • Provide access to connectors
  • Allow airflow / heat dissipation
  • Maintain structural rigidity
  • Support repeatable assembly

Internal features included:

  • Standoffs
  • Mounting bosses
  • Threaded insert zones
  • Rib reinforcement

Design decisions were driven by production feasibility and assembly simplicity.

Phase 3 — Prototype Fabrication & Integration

The enclosure was fabricated using digital fabrication tools.

Electronics were assembled and integrated into the housing.

Validation included:

  • Mounting alignment
  • Screw tolerance checks
  • Cable routing stability
  • Connector accessibility
  • Fit & finish refinement

Multiple iterations refined tolerances and ergonomics.

Phase 4 — Functional Testing

The integrated system underwent testing for:

  • Electrical stability
  • Mechanical integrity
  • Thermal behavior
  • User interaction reliability

Observations informed final adjustments before production planning.

The result was a complete, functional hardware prototype ready for pilot production.

Final Output

  • Fully integrated hardware prototype
  • Refined mechanical enclosure
  • Production-informed PCB mounting
  • Validated system architecture
  • Manufacturing-ready documentation
